4080 vs 4545 Aluminium Profile
Choose 4080 when the load is directional and you stay in 40-series hardware; move to 4545 when you need equal stiffness on both axes in a 45-series square. Deflection still governs — 4080 runs 1.30–3.60 kg/m, 4545 runs 1.15–3.30 kg/m.

Short answer
This is not a simple “bigger nickname wins” pair. 4080 (40 × 80) delivers high I on the strong axis (~65 cm⁴ class) and modest I on the weak (~18 cm⁴). 4545 (45 × 45) is isotropic at ~14–15 cm⁴ mid-wall — stiffer than weak-axis 4080, far softer than strong-axis 4080. Mass bands overlap (1.30–3.60 vs 1.15–3.30 kg/m). Slot families diverge: 4080 often 10.2 mm / 8 mm mouth / M8 in 40-series; 4545 often 8×8 mm groove class with M10 nuts on four faces in 45-series. Pick 4080 for long unidirectional rails; pick 4545 for square multi-face frames and 45-series ecosystems. Confirm with max-span.

The numbers side by side
Compare axis-by-axis I and hardware series — not the product of the two digits in the name.
| Criterion | 4080 | 4545 | Verdict |
|---|---|---|---|
| Envelope | 40 × 80 mm rectangle | 45 × 45 mm square | Rectangle vs isotropic square |
| Weight | 1.30–3.60 kg/m | 1.15–3.30 kg/m | Overlapping bands — quote kg/m |
| Slot | Varies — 10.2 mm groove, 8 mm mouth, 40 mm pitch, M8 | Varies — ~8×8 mm groove class, M10 nuts, 4 faces, ~33 mm pitch | Different series; plan hardware |
| Ix (typical mid-wall) | ≈ 18 weak / ≈ 65 strong cm⁴ | ≈ 14–15 cm⁴ both axes | 4080 wins one-way; 4545 wins equal-axis |
| Max span @100 kg (L/500 mid) | ≈ 1.1 m weak / ≈ 2.0 m strong | ≈ 1.0 m | Orient 4080 for long spans |
| Price band (2026) | $2.20 – $3.60 / m | $1.60 – $4.20 / m | Wide 4545 band — wall class matters |
| MOQ | 150 m, or one cut list for a single machine | Made to order; small trial lengths available | 4545 easier for trials |
When 4080 is enough
4080 is enough — and usually preferable — whenever the governing load is one-way and you can keep the 80 mm depth into bending.
Use it for long workbench rails, conveyor sides, gantry beams and machine-base laterals inside a 40-series hardware plant. Keep uprights and short braces on 4040 if the BOM allows. If packaging forces the wide face horizontal, recalculate on the weak axis; you may need twin rails or a square 4545/4590 instead of hoping the nickname still means “heavy”.
When you must move to 4545
Move to 4545 when you need equal stiffness both ways, a square footprint, four-face M10-class mounting, or a 45-series accessory set — not because 45 sounds larger than 40×80.
Triggers: compact machine cells with loads on multiple axes; cleanroom skeletons standardised on 45-series; frames where a 80 mm rectangle will not package; buyers who need trial lengths without a 150 m 4080 commit. If you still need long-span depth inside 45-series, the next step is 4590, not a mis-oriented 4080 mixed into 45-series nuts.
The cost of choosing wrong
Mass bands overlap, so the expensive mistake is series mismatch or wrong-axis 4080, not a few USD per metre.
Ordering 4545 to “upgrade” a strong-axis 4080 rail usually softens the beam. Ordering strong-axis 4080 then laying it flat wastes aluminium. Mixing 40-series M8 nuts into 45-series slots fails at assembly. MOQ: 4080 at 150 m or one machine cut list versus 4545 trial lengths — that logistics line can dominate the material delta inside $2.20–$3.60 vs $1.60–$4.20. Price context: per metre.
RFQ checklist — 4080 vs 4545
- Load direction — one-way beam vs multi-axis square frame.
- Series / slot — M8 40-series vs M10 45-series to reuse.
- Orientation — required if any 4080 length is quoted.
- kg/m and wall — inside overlapping bands.
- MOQ — 150 m / cut list vs trial lengths.
Say which hardware family must survive. Geometry then follows.

Questions buyers ask
Is 4080 strong enough for a workbench?
Yes when long rails use the strong axis. Square 4545 can replace short isotropic perimeters if you want equal stiffness and 45-series hardware. Do not compare a flat 4080 to 4545 and call 4080 “weaker” — orientation decides.
Is 4080 strong enough for a conveyor frame?
Strong-axis 4080 is a standard conveyor side rail. Choose 4545 when you need a square 45-series system with multi-face mounting rather than a deep rectangle, or when weak-axis 4080 would be forced by packaging limits.
Is 4080 strong enough for a cleanroom equipment frame?
Yes for long headers if oriented correctly. 4545 suits compact square skeletons in 45-series with M10-class nuts. Pick the series your cleanroom accessory set already uses, then check I.
Is 4080 strong enough for a CNC router gantry?
Strong-axis 4080 is a common gantry choice. 4545 alone is usually lighter in I than that strong axis; use 4545 for square uprights/carcass members, or step to 4590 when you need square-family depth.
Is 4080 strong enough for a test rig?
Directional reaction beams favour 4080 strong-axis. Isotropic short frames and multi-axis load pads often favour 4545. Match geometry to the load path, not the larger-sounding number.
Is 4080 strong enough for a pick-and-place frame?
Long moving axes usually stay on strong-axis 4080 or deeper. 4545 works for square static cells in 45-series. Mixing series needs a hardware plan.
Is 4080 strong enough for a display stand?
Either works; 4080 is often unnecessary mass. 4545 or smaller squares look cleaner for stands unless a long header needs rectangular depth.
Is 4080 strong enough for a greenhouse frame?
Long purlins favour oriented 4080. Square 4545 fits posts and short bays in a 45-series build. Wind/snow load cases should drive I, not catalogue habit.
