Structural framing · PG40 light wall

A 40 x 40 mm four slot light wall strut profile is the standard four slot 40 x 40 section with thinner walls. The outside is unchanged, the grooves are 10.2 mm with an 8 mm mouth on a 30 mm pitch, and the hardware is 40-series M8. The centre bore is Ø12 mm tapped M14 and the corner features are 5 x 5 mm tapped M6. What changes is the wall: light wall comes in at about 1.30 kg/m against about 1.75 kg/m for the standard, and its second moment of area is about 6.1 cm4 against about 9.2 cm4. We extrude it in 6063-T5 and supply it cut, drilled, tapped or machined.

Light wall is a purchasing decision as much as an engineering one, and it is worth doing the arithmetic properly because the saving is easy to overstate. The section is about 25 per cent lighter and therefore about 25 per cent cheaper per metre, but it is only about two thirds as stiff. On a frame with a fixed deflection limit that does not just mean a softer frame — it means the support spacing has to come down, and every extra support costs money and assembly time. Whether light wall wins depends on the ratio between those two costs, and that is a calculation, not a preference.

What the saving actually is

The light wall section is about 25 per cent lighter than the standard, and because extrusion is priced substantially by weight, that translates into roughly the same saving per metre. On a large frame that is a real number and worth chasing. But the saving is only on the member, and the member is not the whole cost of a frame.

The stiffness penalty is the other half of the story. At 6.1 cm4 against 9.2 cm4, the light section is about two thirds as stiff as the standard. Since deflection scales with the cube of span, matching the standard section’s deflection means reducing the span — and reducing the span means more supports.

The economic span calculation

Here is the calculation to run before specifying light wall. Take the span the standard section would use, multiply by 0.87, and that is the span the light section can use for the same deflection. The number of supports in a run of length L goes as L divided by the span, so reducing the span by 13 per cent increases the support count by about 15 per cent. Then compare two figures: the material saved, which is about 25 per cent of the member cost, against the cost of the extra supports, which is about 15 per cent more brackets, more feet and more assembly labour.

Purchasing rule of thumb: light wall is economic where the member is lightly loaded, spans are short, or supports are simple. Standard wall is economic where the member carries a load, spans are long, or a support is expensive to build. If in doubt, price both with the support count included rather than comparing the section price alone.

Where light wall is straightforwardly the right buy

Guard and fence infillGuard panels are light and are not required to hold a tolerance. The section carries a panel and nothing else, so the stiffness penalty is irrelevant.
Cable and service supportCable trays, conduit runs and pipe supports are loaded by weight rather than by precision. Light wall handles them and the saving is real.
Display and exhibition framesThese frames are assembled, used and dismantled, and weight matters for handling as much as cost. Light wall reduces both.
Frames inside a deflection budgetWhere the frame is short and heavily supported anyway — a bench, a small trolley, a shelf — the support count is set by the design rather than by deflection, so the light section costs nothing in supports.

Frequently asked questions

How much lighter is light wall?

About 25 per cent, at roughly 1.30 kg/m against 1.75 kg/m for the standard wall in the same 40 x 40 envelope. Because extrusions are priced substantially by weight, the cost saving is of the same order.

Does light wall change the slot dimensions?

No. The groove is still 10.2 mm with an 8 mm mouth on a 30 mm pitch, so 40-series hardware, covers and brackets all fit exactly as they do on the standard section.

What span can light wall carry?

About 87 per cent of the span the standard wall can carry for the same deflection. If the standard works at 1,200 mm, the light section works at about 1,045 mm.

Will I need more supports?

Yes, about 15 per cent more for the same run and the same deflection limit. Whether that is acceptable depends on how much a support costs on your frame.

Can I mix light and standard in one frame?

Yes, and it is often the right answer: light wall for the non-structural members and standard or heavy wall where the load is. The sections are interchangeable at the joints because the groove and pitch are identical.
